Custom Large-Format Folding Cartons for Food, Gifting & Retail Applications

Large-format folding cartons require more than simply increasing the dimensions of a standard box. As the carton becomes larger and the packed product becomes heavier, structural stability, board stiffness, handle strength, folding performance, and transportation conditions become increasingly important.

A recent packaging development involved a 15 × 6 × 6 inch food tray box designed to hold three food containers, developed from an approximately 25 × 26 inch open layout using 350 GSM board for evaluation.

The Packaging Challenge

The requirement was straightforward:

Single carrying carton

15 × 6 × 6 inch finished size

But the challenge was the scale of the carton. A large-format folding carton can behave very differently from a smaller retail carton. Increasing the box dimensions also increases the demands placed on the board, folds, locking points, and handle area.

The packaging therefore needed to be evaluated for:

Proofing Before Production

Instead of moving directly into bulk production, Anaika developed a proofing sample based on the required dimensions and structure.

This allows the packaging to be physically evaluated before committing to production tooling or larger quantities.

The proofing stage helps answer practical questions such as:

  • Do the three containers fit correctly?
  • Does the carton maintain its shape when loaded?
  • Is the handle comfortable and sufficiently strong?
  • Does the bottom remain stable?
  • Does the board specification provide adequate stiffness?
  • Can the carton be folded and assembled efficiently?
  • Does the structure work with the actual product?

This is where packaging development becomes more than box sourcing.

Material Selection Matters

For this particular development, the JK Ultima 350 GSM board was evaluated instead of conventional corrugated board.

This type of board can provide a cleaner folding-carton appearance and is suitable for applications where the structure, presentation, and board stiffness can meet the product requirements.

However, material selection should always be based on the actual packed weight and distribution conditions.

For heavier products or demanding courier and stacking environments, corrugated construction may provide a more appropriate structural solution.

Large Format Doesn't Mean One Material Fits All

One of the important decisions in large-format packaging is choosing between folding carton board and corrugated board.

Folding Carton

Advantages:

  • With correct bottom taping, this can be a great workable option, considering its retail product.
Corrugated Board

  • Available in 3-ply, 5-ply and 7-ply constructions

The right choice depends on the product weight, box dimensions, handling conditions and distribution environment.

When would corrugated board be a better choice?

Corrugated board may be preferable when the packed product is significantly heavier, the carton will experience demanding courier handling, stacking, long-distance transportation, or higher compression loads. Depending on the application, 3-ply or 5-ply corrugated construction may provide greater structural strength than a folding carton.

Why is physical proofing important for large-format cartons?
