A real example
For a coffee packaging development, the requirement was for six filled coffee powder sachets.
The filled sachets were measured before the carton dimensions and internal packing arrangement were finalized.
The carton was then developed around the actual sachet configuration, including an inner liner to help control the packing and closure.
The development wasn’t complicated because of the box itself.
It was valuable because the product and packaging had to work together.
2. The Wrong Material Can Either Increase Cost or Create Risk
Choosing packaging material isn’t simply:
“More GSM = better packaging.”
An unnecessarily heavy specification can increase material cost.

Our coffee carton example
The coffee carton had a predominantly black design with white reverse text.
During digital proofing, the fine reverse text did not reproduce as cleanly as required.
Instead of ignoring the issue and proceeding to production, the artwork was adjusted.
One of the changes was adding 30% cyan to the black, and an offset proof was subsequently requested to evaluate the printing more closely.
The customer was also invited to the production facility.
That’s a small example of a potentially expensive problem being identified during development rather than after a production run.
5. Product Fitment Problems Are Difficult to Fix After Production
Packaging dimensions shouldn’t be considered independently from the product.
The actual product can reveal things that drawings don’t:
- Product tolerances
- Filled dimensions
- Seal thickness
- Product movement

A customer had a requirement for a large printed corrugated carton.
Instead of approaching the requirement as one very large conventional box, we developed a Ring & Flap structure.
The box is divided into two components:
Ring / Body + Separate Flap
This can make large-format packaging more manageable and can provide advantages such as:
- Two-piece construction
- Separate printing surfaces
- Reduced material usage in the appropriate design
- Flat-packed transportation
- Easier storage before assembly
The particular application was considered around a 5-ply corrugated construction with printed duplex pasted onto the outside.
The point isn’t that Ring & Flap is always better.
The point is that the structure should be evaluated against the actual requirement.
7. Internal Inserts Are Easier to Develop Before the Carton Is Finalized
An insert added at the end can create dimensional problems.
The insert itself occupies space.
It also changes how the product sits inside the carton.
For example:
Bottle → Holder → Carton
or:
Sachets → Inner Liner → Carton
or:
Multiple Products → Compartments → Outer Box
The outer dimensions and internal components should therefore be considered together.
This is particularly relevant for premium gifting, perfume packaging, multi-unit products and products where movement inside the carton needs to be controlled.

MOQ is not just a supplier question.

A brand may need only 500 pieces but select a production method designed around a much larger quantity.
Alternatively, it may choose a structure that isn’t commercially practical at its intended volume.
